Hi, I would use a cheap wood saw if cutting while still rolled and a large knife for fiddly bits.

assuming this is the foam honeycomb insulation I’m thinking about

It's the expandable honeycomb.

I'm thinking of making one from an old saw.

Never worked with that, but I've found either a 14-15tpi plastic handsaw or a serrated knife the best for most types of insulation. The plastic saw is much more fine toothed than a wood saw and so catches much less. Don't know how much of an issue this is with the honeycomb stuff though.

The instructions state.

"HYBRIS can be easily cut with an insulation saw, standard hand saw or an electric alligator saw if preferred"

Remember you need a 15-20mm air gap either side of the insulation to get the claimed performance

I used to use an aluminium honeycomb and a high temperature composite to strengthen and thermally insulate steam pipework.

Worked amazingly well considering the thermal conductivity of aluminium.  Then changed to a Nomex honeycomb.

Could build a whole house out of that as it is fireproof and amazingly strong.

4.8mm Cell 48kg Nomex Honeycomb T=10mm
